I use it on my home LAN with a dial-up connection after upgrading from
version 1.0. I'm very happy with Smoothwall Express. I now have it set as

Your HDD seems rather small, but it should suffice for your LAN. Smoothwall
suggests a huge minimum size (8 GB?), but that seems unnecessary. Have you
done a "df" to see if any of your partitions is filling up, like maybe the
log files?

You could try setting a machine to a fixed IP address (you could list as a
static assignment it under Services -> dhcp, but I've found it unnecessary
for testing), and see if that connection stays up. That might indicate
whether or not there's a problem with dhcp somewhere.
