I ended up getting a good deal for an ex-demo unit of the Juniper 
Netscreen 5GT from Network Pro.

Thanks for all the suggestions, unfortunately the Linux-PC idea was 
never going to fly due to the power consumption.

I used a laptop as a router with PCMCIA network cards, running E-Smith
(which morphed into SME server) - small, quiet, built in UPS (battery), was
only a P200 so dirt cheap. No idea of the current consumption but in the
overall scheme of my HAN (home area network) bugger-all.
Replaced in the end because the laptop was required for another task.
